A board that won't crank — bilge pump runs, ICU flashes, everything else works. This confirms the starter motor is the fault, gets it out (the rear screws are the hard part), and fits the correct replacement, with the one mistake that destroys a new starter.

Confirm the starter is the fault — 0:37

  1. 0:45 — Magnet into the hand control — bilge pump runs, ICU green light on. Magnet in again — it flashes faster, meaning the starter should be cranking. Nothing. Everything else is working.
  2. 1:17 — Rule out the hand control: use the cleanout switch on top of the ICU (cranks with ignition off). Magnet to it — the starter still doesn't crank.
  3. 1:49 — Unclip the starter plug. Touch its terminals with an auxiliary batterycorrect polarity only, reversed current burns a diode in the starter. No crank.
  4. 2:30 — Bench-check: sit a known-good starter on the engine and repeat the battery test — it cranks, confirming the battery is fine and the old starter is dead.

Remove the fuel tank & covers — 2:59

  1. 3:02 — Remove the fuel tank (early boards: Velcro strap + quick-release couplings; DFI: fuel line + fuel-pump power cable) and pull the breather valve.
  2. 3:54 — Snip stray cabling clear — keep every offcut and cable tie out of the board, they end up in the carburettor.
  3. 4:21 — Remove the front cover and the earth lead. The new starter comes with brackets, so the front and rear bracket assemblies come off with the old one.

Remove the starter — 5:19

  1. 5:30 — Two front screws — rotate the gear assembly to expose each one. Use a square-edged Allen key, not a ball-nose (ball-nose strips under load). Tight.
  2. 8:08 — Two rear screws (one low and tucked) — the hard part. Rod's tool: a long-series Allen key cut down into a socket (4 mm here — some boards are 2.5 mm) on a swivel-head ratchet, long enough to clear the coupling.
  3. 9:37 — Also undo the small mounting point holding tubing. The starter is now free.

Check the starter gear assembly — 9:44

Fit the correct new starter — 11:33

  1. 11:36 — Starter motors are model-specific — plug orientation flips between the 2016 and 2017, and lead length differs on other models. Order for your exact board. (Newer boards use a permanent-magnet starter; these brushed ones are efficient and reliable, and the PM one is a retrofit with a wire change.)
  2. 12:21 — Slide the new starter in either side of the crankcases, meshed with the gears. Start all the screws loosedon't tighten any until they're all in or the holes won't line up.
  3. 14:25 — Do the rear screws with the long Allen key + swivel ratchet; get light in there. No Loctite needed — the residual thread-lock is enough.

Set the gear backlash — 16:18

  1. 16:26 — Before final tightening, set the mesh. Rod once skipped this and a new starter's gear stripped its teeth clean off from clunking backlash.
  2. 16:51 — Push the starter down to reduce backlash — you want a little, not too much. Sometimes it's just about position, not force. Hold it there and tighten that screw, then all the rest good and tight.

Test & finish — 18:25

  1. 18:34 — Wiring clear of anything turning. Magnet to the ECU — it cranks cleanly.
  2. 19:23 — Prime a dry carb with ~1 cm of fuel from the syringe (more floods it), fire it up, and watch the gear assembly stop when the engine runs — if it keeps driving, it over-revs and kills the new starter.
  3. 21:26 — Tidy the harness — keep the big plug low so it can't rub the engine cover, cable-tie it. Final run, checking no bolt is fouling the gears.
Tip: the two diagnostics that isolate the starter are the ICU cleanout switch (proves it's not the hand control) and a direct battery test on the starter terminals (proves it's not the wiring). If both fail to crank, it's the motor — but check the one-way clutch spins correctly too, because a seized clutch is what killed it.
Caution: observe polarity on the bench test — reversed current burns a diode in the starter. Order the starter for your exact model year (plug and lead differ). Never tighten a mount screw until all are started. And always set the gear backlash before final torque — too much and the new starter strips its own teeth.
